Pressure regulator diaphragms fail in three predictable ways:
Fatigue cracking — The diaphragm flexes with every pressure cycle. Each flex creates micro-stress. Over thousands or millions of cycles, cracks initiate at stress concentration points—typically at the clamped edge or where the diaphragm changes thickness. Cracks grow until they penetrate the diaphragm, causing leaks.
Compression set — The diaphragm is clamped between housing halves. Over time, poor-quality rubber takes a permanent set—it loses thickness at the clamp. The clamp force decreases, and the diaphragm can shift or leak.
Chemical attack — The diaphragm is exposed to the process fluid: natural gas, propane, air, water, or chemicals. Incompatible rubber swells, softens, or hardens. Swelling changes the diaphragm’s effective area, altering regulator performance. Hardening leads to cracking.
