What Causes Rubber Gaskets to Swell and Leak? Chemical Compatibility Guide

Why Rubber Swells
Rubber absorbs certain liquids like a sponge. When a gasket absorbs the fluid it is supposed to seal, it swells. Swelling causes the gasket to distort, lose compression, and leak. In extreme cases, the gasket can extrude from the flange or disintegrate.
Why does incompatibility happen?

Wrong material selection: NBR swells in brake fluid; EPDM swells in oil; FKM resists both but costs more.

Unexpected fluid components: “Minor” additives in the fluid—like ethanol in gasoline—can attack rubbers that resist the base fluid.

Temperature effects: A material that is compatible at 20°C may swell at 100°C.
The Material Compatibility Matrix
NBR (Nitrile) : Excellent for petroleum oils, diesel, hydraulic fluids. Fails in brake fluid, ethanol-blended fuels, and ozone.
EPDM: Excellent for water, steam, dilute acids, and UV exposure. Fails in any oil or fuel.
FKM (Viton®) : Excellent for high-temperature oils, fuels, and aggressive chemicals. Fair in brake fluid. Expensive but often worth it.
Silicone: Excellent for extreme cold (-60°C) and FDA food contact. Poor in oils and fuels.
PTFE: Excellent for almost all chemicals. But PTFE lacks elasticity—use as a coated or encapsulated gasket.
FFKM (Perfluoroelastomer) : Excellent for the most aggressive chemicals (acids, bases, solvents) at up to 260°C. Very expensive but unmatched.
