The Most Common O-Ring Failure Modes
Extrusion (nibbling) occurs when system pressure forces the O-ring into the clearance gap between metal parts. The gap edge cuts or “nibbles” pieces out of the O-ring. The solution: harder compound (higher Shore A), smaller extrusion gap, or backup rings.
Compression set (flattening) is the most common failure in static seals. Under sustained compression, the O-ring takes a permanent set and loses sealing force. The rubber no longer pushes against the groove walls with enough force to seal. Our low-compression-set compounds maintain sealing force for years.
Spiral failure (torque twisting) occurs in dynamic rod seals when the O-ring twists in the groove, creating a spiral cut pattern. Caused by excessive friction, poor lubrication, or wrong hardness. Proper lubrication and correct gland design prevent this.
Thermal degradation happens when temperature exceeds the compound’s continuous service limit. The O-ring hardens, cracks, or chars. Match compound to maximum operating temperature.
Chemical attack causes swelling (extrusion) or shrinking (leaks). The compound is incompatible with the fluid. Consult chemical compatibility charts—no single rubber resists everything.

Low compression set compounds: Our O-rings use peroxide-cured compounds that create stable carbon-carbon crosslinks. Compression set values are typically below 15% after 1,000 hours at 100°C. Sulfur-cured compounds often exceed 30% set under the same conditions. Post-curing further stabilizes the crosslink network.
Hardness grade selection resists extrusion: 60-70 Shore A for low-pressure static seals, 70-80 Shore A for moderate pressure (under 150 bar), and 80-90 Shore A for high pressure (over 150 bar). For extremely high pressures, we recommend backup rings (PTFE or hard plastic) installed next to the O-ring.
