Premature Failure of Rail Fastening Pads on Heavy-Haul Small-Radius Curves

2026-09-23

The Customer's Problem

This project was commissioned by a domestic heavy-haul freight railway operator. The customer's line includes a 400 m small-radius curve with axle loads of 32–36 tons and long-term high-frequency operation.

The rail pads originally installed were general-purpose SBR rubber pads with a conventional flat structure, selected using static stiffness parameters as the sole control index.

After only 14 months in service, the pads exhibited severe premature failure, specifically:

  • Pad thickness decreased from the original 10 mm to 6.5 mm, a thickness loss rate of 35%;
  • Rubber Shore A hardness increased from 72 to 86, with significant degradation of elastic damping performance;
  • Edge shear extrusion occurred on the pads, resulting in structural failure;
  • Progressive abrasion occurred on the concrete sleeper rail seats, track gauge continued to widen, and fastening clamping force became unstable.

The customer's maintenance department faced an excessively high pad replacement frequency — previously averaging 40 replacements per month — which significantly affected line operating efficiency and track safety. The customer commissioned ChuncoTech to conduct a failure diagnosis and provide a targeted remediation solution.

ChuncoTech Diagnosis: Root Cause Analysis

ChuncoTech's technical team conducted a systematic diagnosis of the failed pads on the customer's line, combining railway rubber material fatigue theory with heavy-haul dynamic load test standards. The premature failure was confirmed to be jointly caused by material formula defects, dynamic load thermal aging, and structural dimension mismatch — a typical comprehensive fatigue failure in small-radius heavy-haul curve sections.

⚙Excessive Compression Set of the General-Purpose SBR Formula

The original pads used ordinary carbon black reinforced SBR compound, which is only suitable for low-load, low-fatigue straight-line track conditions. Under the long-term superposition of vertical impact and lateral shear forces from 32–36 t heavy axles on the customer's line, the rubber molecular chains underwent irreversible creep deformation.

Material Aging and Hardening Induced by Dynamic Cyclic Heat Accumulation

Rubber is a typical viscoelastic material, and long-term high-frequency dynamic compression generates internal hysteresis heat. The original SBR formula lacked high-temperature aging resistance and thermal stabilization additive systems.

Lateral Extrusion Failure Caused by Structural Dimension Mismatch

The original pad width was 4 mm narrower than the sleeper rail seat pocket, reserving lateral displacement clearance. Under the continuous lateral centrifugal shear force in the customer's curve section, the pads migrated laterally.

ChuncoTech Diagnosis Conclusion: The customer's original selection system used static stiffness as the sole control index. This index cannot reflect the long-term performance evolution of pads under the three-field coupling condition of "dynamic cycling + lateral shear + thermal aging."

ChuncoTech's Customized Solution for the Customer

Aiming at the three core failure mechanisms diagnosed on the customer's line, ChuncoTech developed a tailored solution for this customer: railway-specific NR/EPDM blended anti-fatigue formula + full-size limit structure + chamfered stress relief design.

Material Upgrade: NR/EPDM Blended Anti-Fatigue Formula

ChuncoTech's independently developed NR/EPDM high-elastic anti-fatigue blended compound replaces the customer's original general-purpose SBR. Natural rubber provides excellent elastic recovery and low creep performance, while EPDM enhances ozone resistance.

Structural Upgrade: Full-Pocket Limit + Thickness Increase + Chamfer

  • Full-pocket limit design: The pad width fully matches the customer's sleeper rail seat pocket, with zero lateral clearance.
  • Thickness upgrade: Optimized from 10 mm to 12 mm, retaining sufficient elastic deflection stroke.
  • Chamfered edge technology: Optimizes edge stress concentration, reduces shear fatigue damage.

Old vs. New Specification Comparison

Parameter Customer's Original Failed Specification ChuncoTech Optimized New Specification
Rubber Compound General-purpose SBR NR/EPDM blend with anti-aging
Hardness Stability 72 → 86 Shore A 70 Shore A, stable ±3
Pad Thickness 10 mm (attenuated to 6.5 mm) 12 mm with chamfered edge

On-Site Implementation and Verification Results

Results from 12 consecutive months of monitoring on the customer's line:

  • Zero edge extrusion, zero abnormal deformation;
  • Maximum thickness loss ≤1 mm;
  • Pad hardness remained stable within ±3 Shore A;
  • The customer achieved zero unplanned pad replacement.

Conclusion

For rail pad selection on heavy-haul railway curve sections, we recommend focusing on three key indicators:

  1. Low dynamic compression set;
  2. Anti-thermal aging stability;
  3. Full-limit structural matching.
